Extruder skipping issue driving me mad - Help needed

Question/Need help

The issue is on my Prusa XL but it's an extruder issue so hopefully anyone with a nextruder possibly ran in to the issue and has an idea.

Core Issue:

Extruder will start skipping removing the filament and putting it back will work temporarily.

Now for the complications:

  1. same issue now appears on TWO extruders (seemingly implying a PEBKAC error)

  2. Problem is with all filaments but we will be testing simple PLA.

2.1 tested with 3 different rolls of PLA and from two brands

2.2 tested lower and higher temperatures 205-235 issue persists.

  1. increasing extruder current help a bit but issue remains

  2. nozzle has been replaced

  3. Head has been completely torn down

5.1 found a small break in the main plate this might be an issue with loading filament but would explain the issue with skipping starting mid print. Anyhow printed a new one and issue persists

so far nothing changes the behavior of the issue. you can load filament fine (50% of the time), and it will purge OK. then start a print and it won't even begin to extrude, the e stepper will straight up start clicking.

Pause print, unload, load, and starts printing OK but two minutes later, yup skipping begins and start becoming more and more pronounced until it stops extruding entirely, the motor simply skips all steps.

I increased stepper current even up to 1000mA for testing and initially seemed a bit better but ultimately issue persists.

Worst thing, now it's two print-heads exhibiting the same symptom.
