Crimping terminals that are not sized correctly.
Hi folks, I've got some crimp terminals that have to be assembled, and the wires and crimp connects, despite being matched, are not meshing properly.
Procuring new parts isn't an option at this point, although the next iteration will use thicker wires. Cable power is minimal, 5-12V and 30mA.
Looking around, it seems like there are two potential solutions, both of which seem to be acceptable to The Rules, but I've never tried either and tomorrow I'll be told "you're the expert so it's 100% your call."
I can either fold the conductor upon itself and crimp the double-thick wire into the connector, or fold the conductor onto the insulation and crimp the wire and insulation at the same time. They're 360 crimps, and will be heat-shrunk and sealed after the crimping. From a conductivity standpoint, both methods are reasonable.
My thoughts are to use the insulation method, because it's got more strain relief for the connection, versus the pinch-point thin-ness of the double-fold. If there's another option that's not "buy a different set of components" I'm ready to hear it.
What do you think? Which of my "meh" options are less "meh"?
